Your Custom Color Passed at 2 kg. What Should You Record Before Making 40 kg?

An approved sample is not automatically a production-ready formula. A two-kilogram custom color may look right, pass the agreed comparison, and still leave the production team with unanswered questions: Which exact sample is the source? How were its final quantities calculated? What gets rounded on a larger scale? Which mixer, vessel, sequence, and test method should the team use?

A reliable custom paint batch scale-up keeps the sample evidence intact while creating a separate, reviewable plan for the larger run. Good paint formula scale-up records the math, actual weights, process conditions, first test, and approval decision.

Start with one approved source sample

Do not scale from a color name, an undated worksheet, or the newest file in a shared folder. Identify the exact sample that was approved. Record its sample ID, formula version, total weight, material identities, material lots when available, actual quantities used, adjustment history, and approval date.

Also identify what “approved” meant: the dated reference, application and viewing or instrument conditions, and reviewer.

Calculate the scale factor before calculating ingredients

Write the scale factor where everyone can see it:

Scale factor = target production weight ÷ approved sample weight

For a 2 kg approved sample and a 40 kg production target:

40 kg ÷ 2 kg = 20

Every proportional target begins with that factor. Keep all quantities in one unit while calculating, and show the unrounded result before applying the production scale’s practical precision.

The factor is a planning tool, not proof of batch consistency. A larger vessel may have different mixing geometry, addition time, temperature behavior, or sampling conditions. The worksheet should therefore separate mathematical targets from process instructions and actual results.

Build a sample-to-production scale-up worksheet

Use one row for every formula component. Capture:

  • material name and item code;
  • material identity and sample and production lots;
  • approved sample target and actual quantity;
  • scale factor;
  • unrounded production calculation;
  • approved rounding rule and production target;
  • actual production weight;
  • difference between target and actual; and
  • operator, date, and equipment.

Keep the source sample formula read-only. The new worksheet should point back to it rather than replacing it. That distinction matters later: the sample record shows what passed at small scale, while the production record shows what the larger run actually used.

Worked example: scale 2 kg to 40 kg

Suppose the approved sample contains:

  • 1,940 g base;
  • 36 g blue colorant;
  • 18 g yellow colorant; and
  • 6 g black colorant.

The sample total is 2,000 g. With a scale factor of 20, the production targets are:

Before release, confirm that the row totals equal the intended production batch. Then review whether each target can be weighed with the available scale and approved precision. Do not round each row independently and discover at the vessel that the total no longer reconciles.

During the run, record actual weights next to targets. If the operator weighs 719 g of blue rather than 720 g, the record should show 719 g. Never overwrite the target to make the worksheet look clean.

Keep process conditions beside the formula

Pigment ratios explain how much of each component is planned. They do not explain how the batch was made. The scale-up record should identify:

  • vessel and usable capacity;
  • mixer or disperser;
  • addition sequence;
  • mixing or dispersion time;
  • relevant speed or equipment setting;
  • controlled material or room conditions; and
  • sampling point and approved comparison method.

Do not copy a bench instruction into production without review. “Mix until uniform” may have been obvious to the person holding a small tool, but it is not a complete instruction for a 40 kg vessel. Name the observable completion point or review step the business already uses.

Create a hold point for the first production test

Do not treat all 40 kg as finished merely because every target was added. Define when the first representative sample will be taken, how it will be prepared, which approved reference it will be compared with, and who can decide what happens next.

A useful hold point records one of three outcomes:

  1. Accepted: the named test passes and the batch can move forward.
  2. Adjust and retest: the reviewer authorizes a documented correction.
  3. Hold: the result or record is unclear and the batch cannot proceed.

For an adjustment, capture the material, amount, reason, time, mix step, new sample, test result, and approver. Do not add a correction to an informal note and then update only the master formula. The production batch needs its own honest history.

Review the first full run before making the scale-up routine

After the run, compare targets, actual weights, process conditions, test result, yield, adjustments, and delays. Identify whether any difference came from arithmetic, rounding, weighing, materials, sequence, equipment, sampling, or an incomplete instruction.

A successful 40 kg run can support a reviewed production formula. It should not erase the 2 kg source sample. Give any new controlled formula a version, effective date, source reference, and reviewer.

If the larger batch needed corrections, reconcile them before the next run. Decide whether they belong in a new target, apply only to that material lot, or point to a process issue that should be fixed separately.

No. Preserve the approved sample as the source record. Create a linked production formula or worksheet with its own version, targets, actuals, test result, and approval.

What if the first production drawdown misses the approved sample?

Place the batch on the defined hold, document the result, and authorize any correction through the established review process. Record every adjustment and retest in the batch history.

How much precision should a scale-up worksheet keep?

Keep enough calculation precision to avoid hidden rounding drift, then document the approved rounding rule based on the available weighing method. Always preserve the unrounded calculation and actual weight.
