A Brewery Packaging Run Used Cans and Kegs. Can You Reconcile Every Liter?

A packaging run can look successful while the numbers quietly stop agreeing. The cans are stacked, the kegs are moved, and the tank is empty—but the packaged volume, rejected containers, recorded loss, and finished inventory do not add back to the beer that entered the run.

A brewery packaging reconciliation turns that vague gap into a reviewable record. It connects liquid volume, package counts, packaging materials, rejects, samples, known loss, and released inventory. The goal is not to make every run perfect. It is to make each difference visible enough to investigate and improve.

This guide is operational education, not alcohol-regulatory, tax, food-safety, or legal advice. U.S. breweries should confirm the federal, state, and local requirements that apply to their records and operations.

Start with one verified packaging quantity

Choose the quantity that actually entered packaging—not the brew-day target, original fermentation volume, or sales forecast. Record the batch ID, source vessel, package date, verified starting volume, measurement method, operator, packaging formats, and planned destination.

If 1,000 liters were available in the bright tank but only 982 liters were transferred to the line, use 982 liters as the packaging input. Preserve the earlier 18-liter difference in the cellar or transfer record rather than forcing the packaging team to explain it.

Keep planned and actual values separate. A plan may call for 1,700 cans and 20 kegs. The actual record should show what was filled, rejected, sampled, left behind, lost, and posted to inventory.

Convert every good package to one common volume

A mixed-format run cannot be reconciled by adding “cans” and “kegs.” Convert each good package count to a common unit such as liters or barrels using the brewery’s verified nominal or measured fill basis.

For each format, record:

  • package type and fill basis;
  • good package count;
  • held package count;
  • rejected package count;
  • total good packaged volume;
  • finished lot or inventory reference;
  • release status and location.

The simple calculation is:

Good packaged volume = good package count × volume per package

Do not assume the label size proves the actual fill used for internal reconciliation. Define the brewery’s approved measurement method and use it consistently. If overfill, underfill, foam, temperature, or another condition affects the usable measurement, preserve that context rather than silently changing the conversion.

Build a second record for packaging materials

Beer volume is only one side of the run. A beer canning record should also explain cans, ends, labels, trays, cartons, carriers, keg collars, and other components consumed.

Suppose the line produced 1,600 good cans and rejected 24 sealed cans. The material record should not issue only 1,600 cans and ends. It should account for at least 1,624 of each, plus any components damaged before filling. Good output, filled rejects, and dry packaging waste belong in separate fields.

For reusable kegs, record which keg assets or quantity entered the run, which were filled successfully, which needed rework, and where they moved. This keeps keg inventory from becoming a disconnected count that no longer agrees with production.

Packaging-material reconciliation helps distinguish two different problems: missing beer and missing containers. Combining them into one unexplained “line loss” makes both harder to fix.

Work through one mixed-format example

Assume 1,000 liters of one beer batch enter packaging. The run produces:

  • 1,600 good 355-milliliter cans: 568.0 liters;
  • 20 good kegs filled to the brewery’s 20-liter basis: 400.0 liters;
  • retained and quality samples: 2.0 liters;
  • measured beer in rejected or failed packages: 8.5 liters;
  • measured line and vessel residue: 9.5 liters.

The accounted volume is:

568.0 + 400.0 + 2.0 + 8.5 + 9.5 = 988.0 liters

The remaining variance is:

1,000.0 − 988.0 = 12.0 liters

That 12-liter difference should not be renamed “normal loss” simply to close the record. Check the starting measurement, actual package counts, fill basis, product left in hoses or equipment, foaming, spills, samples, and units moved outside the recorded path. If it remains unexplained, record it honestly and review whether the same pattern repeats.

The brewery packaging yield for good output in this example is:

968.0 liters ÷ 1,000.0 liters × 100 = 96.8%

That percentage is useful only when the measurement basis stays consistent. A higher yield is not automatically better if package quality, fill accuracy, or required checks were compromised.

Separate good output, held output, and released inventory

“Packaged” and “available to sell” are not the same status. Good cans or kegs may still be waiting for a required review, label correction, count check, or another brewery-defined decision.

Create distinct quantities for:

  1. physically packaged output;
  2. rejected or damaged output;
  3. output held for review;
  4. output released to finished inventory;
  5. output later reworked, destroyed, or otherwise removed.

Only the released quantity should become available finished goods. A record that posts the packaging plan instead of actual released output can overstate what fulfillment or the taproom can use.

Review the variance before closing the run

Use a short closeout before the packaging record is final:

  • Does the starting volume come from a named vessel and measurement?
  • Do good counts convert to the recorded packaged volume?
  • Are rejects, samples, residue, spills, and remaining bulk separated?
  • Do cans, ends, labels, cartons, and keg movements agree with actual output and waste?
  • Are held and released quantities distinct?
  • Does the finished inventory reference point back to the beer batch and packaging run?
  • Is any remaining variance quantified and explained as far as the evidence allows?

Federal brewery records include detailed requirements for operations, beer transferred for packaging, packaged beer, losses, samples, removals, and inventory. TTB guidance and 27 CFR Part 25 should be checked directly for the brewery’s obligations. An internal worksheet can support disciplined records, but it does not by itself establish compliance.

When should packaged beer become available inventory?

After it meets the brewery’s defined release requirements. Keep physically packaged, held, rejected, and released quantities separate so inventory does not promise more than the record supports.

The number that does not fit is not an inconvenience—it is the next question the operation needs to answer.
